<span style="font-family: Trebuchet MS, sans-serif;">In the end I decided on simply <a href="http://wbavalon.blogspot.co.uk/" target="_blank">WB Avalon</a> WB standing for <span style="color: red;">W</span>ide<span style="color: red;">B</span>eam. Simples! In our case WB relates to the style of boat. Essentially Avalon is a traditional <a href="http://en.wikipedia.org/wiki/Narrowboat" target="_blank">Narrowboat</a> style and layout but double the width. It's full know designation is WBNB (WideBeamNarrowBoat). I know it's one of the best Oxymorons but it is what it is.</span><br />

These need to be easy to reach and the stern ones in a position that will facilitate the end of the rope can be controlled from the helm.</span><br />

This is supposed to be fire resistant but I'd rather not test it and besides it smells when it's burnt by welding. So I've used captive nuts called "clinch nuts".</span></div>

When I first got it it was a bit of a mess being probably over 70 years old. It was caked in paint and had the wrong chain gypsey for my anchor chain. I had the paint blasted off and to my surprise the body is cast bronze.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">I managed to find another gypsey compatible with my chain but the bore was too large so I had a spacing </span><span style="background-color: white; color: #222222; font-family: arial, sans-serif;">ferrule</span><span style="font-family: Trebuchet MS, sans-serif;"> made. This was all secured to the shaft with a 10mm roll pin.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">The winch was missing its wheel. This is not uncommon as the old wheels tend to be cast iron and are easily broken when they are being removed. I was able to get one cast in aluminum by a chap that makes anchor winches.</span><br />

But NO! each EU state can make it difficult to do things in another EU state. So much for harmonisation! I guess full harmonisation would mean 1000's of paperpusher and jobsworth jobs would go and so add to the unemployment figures. Cynical Moi?</span><br />

The Hurricane was so powerful it eventually produced enough heat to get the 450kg engine block up to 40c in an un-insulated engine room. Clearly this is not ideal unless the engine needed preheating in arctic conditions which is unlikely at 52N degrees.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">The answer was to fit some additional control. (Yes more control systems!) will it ever end? I decided a motorised ball valve would fit the bill. Once the engine reaches 50c the pump to the CH switches on and through the heat exchanger heats the radiators inside the boat. This extra relay is there to interupt the live feed to the pump so it switches off when the engine stops. This stops the pump running on until it drops below 50c at the sensor which results in the engine not re-absorbing heat from the rads and calorifier. Before this additional relay was in, the pump would run on pointlessly for up to a totally counterproductive hour until the heat switch cut out.</span></div>

So reluctantly I have had to admit </span><span style="color: #cccccc; font-family: Trebuchet MS, sans-serif; font-size: xx-small;">I was wrong.</span><span style="font-family: Trebuchet MS, sans-serif;"> I know I was told many times on the forums and had quizzical raise eyebrows from people I spoke to about it face to face.</span><br />

The supply was turned off and the pressure dropped to 30mb by turning on a gas ring. It was left to settle for 5 minutes where it dropped 4mb. After another 5 minutes the pressure had risen slightly to 28mb. I left it another 20 minutes or so which is more than is required and the pressure remained at 28mb. Test passed.</span></div>

On the end of the shaft there was 5/1000th of an inch runout. This shaft will be cut back on final assembly to about 11/4" (30mm) when the <a href="http://www.fptgroup.com/dss/docs/286_couplings_hrc.pdf" target="_blank">HRC90</a> coupling is fitted. This will reduce the runout even more. The coupling is designed to take way more runout than this.</span></div>

There was 2 main problems / considerations in the design. The 1st and most important was the maintain all the original parts so it could be put back to original. 2nd, I wanted it all to fit back in the original sound reducing box. The other minor problems were to ensure access and use all the original bolts and the exhaust pipe route got in the way. The final consideration was to ensure the new alternator could be fitted and removed as the pad mount lugs are wider than the diameter.</span><br />

My Victron doesn't like it and I have killed so many switch mode power supplies for mobile phones, iPads, even the power supplies in a Sky box, a DAB radio and a NiMH drill charger which actually caught fire didn't like it.</span><br />

So why have I or indeed any boaters got a generator? I think in most cases 99% + its to charge our batteries. Of course we all have one bolted to the side of our main engine which by and large does an excellent job of charging the start battery for which it was designed for and a pretty fair to poor job of charging supplementary or house batteries via various methods of diverting surplus charge elsewhere.</span><br />

When I did my <a href="http://boatbuildblog.blogspot.nl/2013/05/alternator-modification.html" target="_blank">alternator conversion</a> the one thing I didn't expect to be as successful as it has proved was the ability to run my oven 2.2kw through the inverter and still be putting in as required depending on the SOC of the batteries up to 60amps of charge. This set me thinking, why the hell am I making 230v to run my inverter charger to then charge the batteries at a maximum of 120amps when my new alternator on the main engine I have seen putting in over 180amps without conversion losses. I have read somewhere that the Victron inverter on charge makes 800w of heat as well. Heat I really don't want. This I can well believe as I had to add additional fans to the inverter space under the stern steps in order to keep it cool enough to keep the charge rate up as it shuts down the charge rate according to the running temperature. </span><br />

So you might wonder where this is leading. Well as I see it its simple. Use my current 500cc genset engine to spin a 12v alternator instead of running a 4000cc (4L) to do the same. Big engines like this suffer from bore glazing running on tickover or low loads. Google <a href="https://www.google.co.uk/search?q=bore+glasing&rlz=1CASMAE_enGB525GB525&oq=bore+glasing&aqs=chrome..69i57&sourceid=chrome&ie=UTF-8#q=bore+glazing+diesel" target="_blank">bore glazing</a> its an interesting topic with many views generally eventually agreeing its not a good thing.</span><br />

My initial research lead me to a 220amp automotive alternator</span><br />
<span style="font-family: Trebuchet MS, sans-serif;">but this would need spinning at 5000+rpm so gearing would be required. I had considered running a 3kw 230v alternator at 1500rpm (4 pole) but again this </span><span style="font-family: 'Trebuchet MS', sans-serif;">still </span><span style="font-family: 'Trebuchet MS', sans-serif;">had the electrical conversion losses but in preparation for this I managed to con my current genset into running at 1500rpm by removing a slow run cutout relay. At 1500rpm its as quiet as a sewing machine. But then I will need to have made for me a drive pulley set and this will have additional frictional losses and belt slip reducing the limited power the genset engine has.</span><br />

The boat was an ex hire boat and only had a 35hp engine which is fairly normal for a hire fleet boat. The hire companies do this deliberately as they want to control the speed the boat can achieve and they probably govern the engine as well.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">The beauty of these boats is they can be bought for very reasonable price, they come well equipped with quality fittings to stand the riggers of hire and the hulls are well built.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">So the internal skin tank was set up for a 35hp engine, a fact the professional boat company installing the new 52hp engine somehow overlooked? Hmm?! IMO the first thing to work out when fitting an engine is how to cool it. If you can't cool it you can't run it. Well you can but so long as you don't call up all the horses or want to destroy it. </span><br />
<span style="font-family: Trebuchet MS, sans-serif;"><br /></span>
<span style="font-family: Trebuchet MS, sans-serif;">The problem only manifested itself when Sue needed to punch against the flow on the Thames, which of course needed more horses than poodling on a canal which she had been doing since the new install.</span><br />
<span style="font-family: Trebuchet MS, sans-serif;"><br /></span>
<span style="font-family: Trebuchet MS, sans-serif;">There were 2 options to solve this, another internal skin tank linked to the original which would require the engine bay to be cleared of things like the errr! engine! The other option an external skin tank, or keel cooling which is really what a skin tank is requiring just 2 holes made and welded in the hull. No engine removal and just a few hours work in a dry dock.</span><br />
<span style="font-family: Trebuchet MS, sans-serif;"><br /></span>
<span style="font-family: Trebuchet MS, sans-serif;">There's a well regarded formula for working out the cooling area / engine hp. It's HP divided by 4, so a 52hp engine needs 13sq/ft of surface area. The most compact way of doing this is with tube, in this case 80 x 40 box section which gives 1sq/ft of surface area every 16" of length. To further compact this a serpentine patten is the norm.</span><br />

The engine never seemed to be "working" </span><span style="font-family: 'Trebuchet MS', sans-serif;">which is not ideal for a diesel and is only</span><span style="font-family: 'Trebuchet MS', sans-serif;"> really used at the lower rev range.</span><br />

In all cases the maximum diameter I can swing is a 21" so this was a definite as too was the max RPM, HP, and gear ratios and the hull size and weight.</span><br />

I was undecided that the prop would sit entirely on the taper and not the key. In the end I decided it was probably fine but removing .5mm would do no harm so I did this gently and ended up, once it was flat and square again, at .7mm removed.</span></div>

No black smoke at any point on the test.</span><br style="background-color: white; color: #282828; line-height: 22px;" /><br style="background-color: white; color: #282828; line-height: 22px;" /><span style="background-color: white; color: #282828; line-height: 22px;">In conclusion I think this has been worthwhile. I didn't want to put yet another hole in the boat so how to do it? My plan was to clamp wood either side of the hole and run a new pilot. So that was that. It was a bigger job than I expected and if was presented with a bill for the time it took me I would be questioning very seriously. I would think it probably took me 30+ hours.<br />

I could have added more tension to the belt but this just adds extra loading the the engine front bearing and the alternator bearing. I was going to just replace the long run in the saloon and kitchen but decided in for a penny etc.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">Initially I thought this would be a complete nightmare, but a bit of thinking about it and a plan came together. </span><br />

<span style="font-family: Trebuchet MS, sans-serif;">The worst part was drilling a new 2" hole in the rear bulkhead. This of course was in a very awkward position and took about an hour as I had to keep resting because of the horrible position I had to get in made me all hurty. I lost a bit of knuckle skin in the process of course. I wasn't able to use the original hole as I wanted to maintain the current system until I was ready to chop it out as I had no idea how it would go and I wouldn't be able to re-fit the flexible one.</span><br />

<span style="font-family: Trebuchet MS, sans-serif;">One of the main problems was going to be turning the corner to the right about 4" above where the vertical tube disappears. I was going to simply draw the tube back and wrap it in aluminum tape to add another barrier which was suggested on the canal forum, then connect either side, Instead as I drew it back and forth I realised I could get a new piece of plastic sanitary hose round the bend. I already had a piece of this in the system near the toilet and this hadn't developed any smell. Indeed even when this 9" bit was removed after the previous tube purging of a dozen or so fresh water only flushes there was no smell even from the inside of the tube.</span></div>

<span style="font-family: Trebuchet MS, sans-serif;">I also had to cut a 6" hole in the electric cabinet in kitchen to get my hand in to guide the the new plastic tube through the bulkhead and it's onward journey. In doing so I shorted the Cat5 cable to the inverter against a mains wire and have damaged my inverter network bus, PC/USB interface unit and the remote panel, 1 Cat5 cable and 3 mains cables. The cables were easily repaired as all of them were only slightly nicked, but just enough to short across the cutter :-(</span></div>

<span style="font-family: Trebuchet MS, sans-serif;">The new pipe was easily installed from the toilet all the way to the tank. The whole system was replace in about 4 hours. I'ts also now easy to inspect, remove and service and only has about 2' of flexible plastic pipe throughout.</span></div>

To </span><span style="font-family: 'Trebuchet MS', sans-serif;">my surprise</span><span style="font-family: 'Trebuchet MS', sans-serif;"> there was a lot of fine bits of lime scale grit about the size of large tea leaves inside the tube which were brown like teas leaves when wet but curiously almost white when dry. These didn't smell at all when dry.</span></div>

This means I will be able to charge my batteries much quicker and more deeply. There's a bit more this this as any battery expert will tell you. </span></div>

<span style="font-family: Trebuchet MS, sans-serif;">Also my electric oven draws roughly 220amps from the batteries via the inverter. The basic maths on this is inverted power is 10v divided by the mains wattage. So 2200watts = 220amps at 12v out of the batteries. 10v is used to account for conversion losses. It's not exact but it is pretty close and simple to do in your head. The previous setup wasn't quite able to supply this. This means I can run my oven with the engine only and there's a hidden bonus in that any extra power from the alternators will go into the battery charging system so on initial tests I was running the oven and still getting a surplus 56amps of charge. If the batteries are were even flatter there would be a theoretical 95amp spare available.</span></div>

The next stage if necessary will be to add an external alternator regulator to increase the regulated charge voltage to 14.8v from the normal 14.4v This is a better charge profile for my battery type.</span></div>
